Who knows for certain: Are ALL 69 pulleys deep groove?

No, they are not all deep groove. Only the solid lifter engines (Z, L78, L89, L72) got them.

I checked on CRG and they break down part numbers but I can't tell if they are all DG. My best guess is DG was only on high performance models.

And next question: I say 302 crank pulleys are longer than 350 crank pulleys and the two are NOT interchangable.

Who knows for sure???

The 350 HB is different than the one for the 302. The diameter is different, maybe the thickness/depth? Not sure there. The WP, along with the alt and ps brackets are the same for all SBs.

Your issue is either with the HB or the repo pulley (which Ive read/heard issues about, have never used them myself). The pulley groove should be about 2" from the face of the HB.

The 302 crank pulley is about 3/8" longer (sticks out 3/8" farther from hb than the 350 crank pulley. That's why I say they are not interchangable.

If the grooves on your 302 pulley are about 2" away from the face of the HB (per JM's book), then the difference is likely in the HB.

on the 302 pulley, the distance from the face of the harmonic balancer to the centerline of the first groove is about 1 15/16" like you say. Therefore, unless there is something different about the two crankshafts, then the difference has to be in the balancers.
Could a person use a 302 balancer on a 350, so that all pulleys would line up?

What is the diameter of your HB? And does it fit very close (less than 1/8") to the timing chain cover?

it's an 8" balancer. I'm not sure how close to the timing cover it is, but it's on as far as it can go.
