Don, That's exactly what I was thinking.. can you provide more details on how you did it? Thanks
I just cut out the vent grille removing the absolute bare minimum and then butt welded in a piece to fill the hole. An air file came in real handy to shape the opening and finish the welds. I wouldn’t tackle the job without one.

Old post I know, but what air file do you have?
 
This one. Pricey but has taken a lickin and keeps on tickin. Has to be at least 12 years since I bought it.

I only use 3/4 inch belts. Mostly 40 grit but I keep a few belts of finer grit for occasional use. I like the orange Norton Blaze belts. They seem to last longer.

I have the 1/2" Dynafile and use it often. If you don't use one regularly there are less expensive brands.
I found an Astro Pneumatic for a more hobbiest friendly price which is probably what I'll end up getting. I can get cubitron belts for a 1/2 inch inches but not for the 3/4 which is a 20.5 inch belt so I may go with the 1/2.

You'll be fine with that. I saw some less expensive models at Harbor Freight too. I actually tried their cut-off wheels which were far cheaper than Norton and they last just as long. I don't pay for materials but it's nice to save customers money on supplies when I can. Go price paint today and see the cost increase. It used to go up yearly but now price growth has been heavily fertilized. Have fun.

Dynabrade is a good brand that we use at work. I'm sure the HF will do the job as a "back yard", garage tool.
